The Electric Drive Advanced Battery (EDAB) Project: Development and Utilization of an On-Road Energy Storage System Testbed

As energy storage system (ESS) technology advances, vehicle testing in both laboratory and on-road settings is needed to characterize the performance of state-of-the-art technology and also identify areas for future improvement. The Idaho National Laboratory (INL), through its support of the U.S. Department of Energy's (DOE) Advanced Vehicle Testing Activity (AVTA), is collaborating with ECOtality North America and Oak Ridge National Laboratory (ORNL) to conduct on-road testing of advanced ESSs for the Electric Drive Advanced Battery (EDAB) project. The project objective is to test a variety of advanced ESSs that are close to commercialization in a controlled environment that simulates usage within the intended application with the variability of on-road driving to quantify the ESS capabilities, limitations, and performance fade over cycling of the ESS.

A Modeling Study of SCR Reaction Kinetics from Reactor Experiments

In order to further characterize and optimize the performance of Selective Catalytic Reduction (SCR) aftertreatment systems used on heavy-duty diesel engines, an accurately calibrated high-fidelity multi-step global kinetic SCR model and a reduced order estimator for on-board diagnostic (OBD) and control are desirable. In this study, a Cu-zeolite SCR catalyst from a 2010 Cummins ISB engine was experimentally studied in a flow reactor using carefully designed protocols. A 2-site SCR model describing mass transfer and the SCR chemical reaction mechanisms is described in the paper. The model was calibrated to the reactor test data sets collected under temperatures from 200 to 425 °C and SCR space velocities of 60000, 90000, and 120000 hr-1. The model parameters were calibrated using an optimization code to minimize the error between measured and simulated NO, NO₂, N₂O, and NH₃ gas concentration time histories.

Efficiency and Emissions Mapping of RCCI in a Light-Duty Diesel Engine

In-cylinder blending of gasoline and diesel to achieve Reactivity Controlled Compression Ignition (RCCI) has been shown to reduce NOX and particulate matter (PM) emissions while maintaining or improving brake thermal efficiency as compared to conventional diesel combustion (CDC). The RCCI concept has an advantage over many advanced combustion strategies in that the fuel reactivity can be tailored to the engine speed and load allowing stable low-temperature combustion to be extended over more of the light-duty drive cycle load range. Varying the premixed gasoline fraction changes the fuel reactivity stratification in the cylinder providing further control of combustion phasing and pressure rise rate than the use of EGR alone. This added control over the combustion process has been shown to allow rapid engine operating point exploration without direct modeling guidance.

A Comparative Life Cycle Assessment of Magnesium Front End Autoparts: A Revision to 2010-01-0275

The Magnesium Front End Research and Development (MFERD) project under the sponsorship of Canada, China, and USA aims to develop key technologies and a knowledge base for increased use of magnesium in automobiles. The primary goal of this life cycle assessment (LCA) study is to compare the energy and potential environmental impacts of advanced magnesium based front end parts of a North American-built 2007 GM-Cadillac CTS using the current steel structure as a baseline. An aluminium front end is also considered as an alternate light structure scenario. A “cradle-to-grave” LCA is conducted by including primary material production, semi-fabrication production, autoparts manufacturing and assembly, transportation, use phase, and end-of-life processing of autoparts. This LCA study was done in compliance with international standards ISO 14040:2006 [1] and ISO 14044:2006 [2].

Combustion Studies with FACE Diesel Fuels: A Literature Review

The CRC Fuels for Advanced Combustion Engines (FACE) Working Group has provided a matrix of experimental diesel fuels for use in studies on the effects of three parameters, Cetane number (CN), aromatics content, and 90 vol% distillation temperature (T90), on combustion and emissions characteristics of advanced combustion strategies. Various types of fuel analyses and engine experiments were performed in well-known research institutes. This paper reviews a collection of research findings obtained with these nine fuels. An extensive collection of analyses were performed by members of the FACE working group on the FACE diesel fuels as a means of aiding in understanding the linkage between fuel properties and combustion and emissions performance. These analyses included non-traditional chemical techniques as well as established ASTM tests. In a few cases, both ASTM tests and advanced analyses agreed that some design variables differed from their target values when the fuels were produced.

Optimizing and Diversifying the Electric Range of Plug-in Hybrid Electric Vehicles for U.S. Drivers

To provide useful information for automakers to design successful plug-in hybrid electric vehicle (PHEV) products and for energy and environmental analysts to understand the social impact of PHEVs, this paper addresses the question of how many of the U.S. consumers, if buying a PHEV, would prefer what electric ranges. The Market-oriented Optimal Range for PHEV (MOR-PHEV) model is developed to optimize the PHEV electric range for each of 36,664 sampled individuals representing U.S. new vehicle drivers. The optimization objective is the minimization of the sum of costs on battery, gasoline, electricity and refueling hassle.

Application of a Tractive Energy Analysis to Quantify the Benefits of Advanced Efficiency Technologies for Medium- and Heavy-Duty Trucks Using Characteristic Drive Cycle Data

Accurately predicting the fuel savings that can be achieved with the implementation of various technologies developed for fuel efficiency can be very challenging, particularly when considering combinations of technologies. Differences in the usage of highway vehicles can strongly influence the benefits realized with any given technology, which makes generalizations about fuel savings inappropriate for different vehicle applications. A model has been developed to estimate the potential for reducing fuel consumption when advanced efficiency technologies, or combinations of these technologies, are employed on highway vehicles, particularly medium- and heavy-duty trucks. The approach is based on a tractive energy analysis applied to drive cycles representative of the vehicle usage, and the analysis specifically accounts for individual energy loss factors that characterize the technologies of interest.

Simulation of Catalytic Oxidation and Selective Catalytic NOx Reduction in Lean-Exhaust Hybrid Vehicles

We utilize physically-based models for diesel exhaust catalytic oxidation and urea-based selective catalytic NOx reduction to study their impact on drive cycle performance of hypothetical light-duty diesel-powered hybrid and plug-in hybrid vehicles (HEVs and PHEVs). The models have been implemented as highly flexible SIMULINK block modules that can be used to study multiple engine-aftertreatment system configurations. The parameters of the NOx reduction model have been adjusted to reflect the characteristics of commercially available Cu-zeolite catalysts, which are of widespread current interest. We demonstrate application of these models using the Powertrain System Analysis Toolkit (PSAT) software for vehicle simulations, along with a previously published methodology that accounts for emissions and temperature transients in the engine exhaust.

Dynamometer Evaluation of Five Electric Vehicles Designed for Urban Deliver Route Services ?

With nearly 220,000 vehicles, the United States Postal Service (USPS) has the largest non-military vehicle fleet in the world. This fleet requires over a billion dollars of fuel annually, and this figure does not include contracted vehicles. As a part of the business strategy, the USPS has embraced and invested in alternative fueled vehicles since 1899, when the first recorded use of an electric vehicle for USPS service was performed as a technology evaluation in Cleveland, OH. As part of a technology evaluation of advanced vehicle systems, the USPS has partnered with the DOE?s Vehicle Technology Program (VTP) to benchmark and quantify the capabilities of five vehicles in meeting specific Urban Route Delivery requirements, both with dynamometer and in-service testing. The all electric vehicle conversions have been developed by established electric vehicle systems manufacturers representing various perspectives on meeting the vehicle specific operation objectives.

Analysis of Residual Stress Profiles in the Cylinder Web Region of an As-Cast V6 Al Engine Block with Cast-In Fe Liners Using Neutron Diffraction

Continuous efforts to develop a lightweight alloy suitable for the most demanding applications in automotive industry resulted in a number of advanced aluminum (Al) and magnesium alloys and manufacturing routes. One example of this is the application of 319 Al alloy for production of 3.6L V6 gasoline engine blocks. Aluminum is sand cast around Fe-liner cylinder inserts, prior to undergoing the T7 heat treatment process. One of the critical factors determining the quality of the final product is the type, level, and profile of residual stresses along the Fe liners (or extent of liner distortion) that are always present in a cast component. In this study, neutron diffraction was used to characterize residual stresses along the Al and the Fe liners in the web region of the cast engine block. The strains were measured both in Al and Fe in hoop, radial, and axial orientations. The stresses were subsequently determined using generalized Hooke's law.

Development of Integrated Modular Motor Drive for Traction Applications

This paper introduces a promising approach for developing an integrated traction motor drive based on the Integrated Modular Motor Drive (IMMD) concept. The IMMD concept strives to meet aggressive power density and performance targets by modularizing both the machine and power electronics and then integrating them into a single combined machine-plus-drive structure. Physical integration of the power electronics inside the machine makes it highly desirable to increase the power electronics operating temperature including higher power semiconductor junction temperatures and improved device packaging. Recent progress towards implementing the IMMD concept in an integrated traction motor drive is summarized in this paper. Several candidate permanent magnet (PM) machine configurations with different numbers of phases between 3 and 6 are analyzed to compare their performance characteristics and key application features.

Predicting Individual Fuel Economy

To make informed decisions about travel and vehicle purchase, consumers need unbiased and accurate information of the fuel economy they will actually obtain. In the past, the EPA fuel economy estimates based on its 1984 rules have been widely criticized for overestimating on-road fuel economy. In 2008, EPA adopted a new estimation rule. This study compares the usefulness of the EPA's 1984 and 2008 estimates based on their prediction bias and accuracy and attempts to improve the prediction of on-road fuel economies based on consumer and vehicle attributes. We examine the usefulness of the EPA fuel economy estimates using a large sample of self-reported on-road fuel economy data and develop an Individualized Model for more accurately predicting an individual driver's on-road fuel economy based on easily determined vehicle and driver attributes. Accuracy rather than bias appears to have limited the usefulness of the EPA 1984 estimates in predicting on-road MPG.

A Current Source Inverter Based Motor Drive for EV/HEV Applications

The voltage source inverter (VSI) possesses several drawbacks that make it difficult to meet the requirements of automotive applications for inverter volume, lifetime, and cost. The VSI requires a very high performance dc bus capacitor that is costly and bulky. Other characteristics of the VSI not only negatively impact its own reliability but also that of the motor as well as motor efficiency. These problems could be eliminated or significantly mitigated by the use of the current source inverter (CSI). The CSI doesn't require any dc bus capacitors but uses three small ac filter capacitors and an inductor as the energy storage component, thus avoiding many of the drawbacks of the VSI. The CSI offers several inherent advantages that could translate into a substantial reduction in inverter cost and volume, increased reliability, a much higher constant-power speed range, and improved motor efficiency and lifetime.

Wireless Power Transfer for Electric Vehicles

As Electric and Hybrid Electric Vehicles (EVs and HEVs) become more prevalent, there is a need to change the power source from gasoline on the vehicle to electricity from the grid in order to mitigate requirements for onboard energy storage (battery weight) as well as to reduce dependency on oil by increasing dependency on the grid (our coal, gas, and renewable energy instead of their oil). Traditional systems for trains and buses rely on physical contact to transfer electrical energy to vehicles in motion. Until recently, conventional magnetically coupled systems required a gap of less than a centimeter. This is not practical for vehicles of the future.

European Lean Gasoline Direct Injection Vehicle Benchmark

Lean Gasoline Direct Injection (LGDI) combustion is a promising technical path for achieving significant improvements in fuel efficiency while meeting future emissions requirements. Though Stoichiometric Gasoline Direct Injection (SGDI) technology is commercially available in a few vehicles on the American market, LGDI vehicles are not, but can be found in Europe. Oak Ridge National Laboratory (ORNL) obtained a European BMW 1-series fitted with a 2.01 LGDI engine. The vehicle was instrumented and commissioned on a chassis dynamometer. The engine and after-treatment performance and emissions were characterized over US drive cycles (Federal Test Procedure (FTP), the Highway Fuel Economy Test (HFET), and US06 Supplemental Federal Test Procedure (US06)) and steady state mappings. The vehicle micro hybrid features (engine stop-start and intelligent alternator) were benchmarked as well during the course of that study.

Diesel Particulate Oxidation Model: Combined Effects of Volatiles and Fixed Carbon Combustion

Diesel particulate samples were collected from a light duty engine operated at a single speed-load point with a range of biodiesel and conventional fuel blends. The oxidation reactivity of the samples was characterized in a laboratory reactor, and BET surface area measurements were made at several points during oxidation of the fixed carbon component of both types of particulate. The fixed carbon component of biodiesel particulate has a significantly higher surface area for the initial stages of oxidation, but the surface areas for the two particulates become similar as fixed carbon oxidation proceeds beyond 40%. When fixed carbon oxidation rates are normalized to total surface area, it is possible to describe the oxidation rates of the fixed carbon portion of both types of particulates with a single set of Arrhenius parameters. The measured surface area evolution during particle oxidation was found to be inconsistent with shrinking sphere oxidation.

Loading and Regeneration Analysis of a Diesel Particulate Filter with a Radio Frequency-Based Sensor

Accurate knowledge of diesel particulate filter (DPF) particulate matter (PM) loading is critical for robust and efficient operation of the combined engine-exhaust aftertreatment system. Furthermore, upcoming on-board diagnostics regulations require on-board technologies to evaluate the status of the DPF. This work describes the application of radio frequency (RF) - based sensing techniques to accurately measure DPF particulate matter levels. A 1.9L GM turbo diesel engine and a DPF with an RF-sensor were studied. Direct comparisons between the RF measurement and conventional pressure-based methods were made. Further analysis of the particulate matter loading rates was obtained with a mass-based total PM emission measurement instrument (TEOM) and DPF gravimetric measurements.

Characterization of Field-Aged EGR Cooler Deposits

Exhaust gas recirculation (EGR) cooler fouling has become a significant issue for compliance with nitrogen oxides (NOx) emissions standards. In order to better understand fouling mechanisms, eleven field-aged EGR coolers provided by seven different engine manufacturers were characterized using a suite of techniques. Microstructures were characterized using scanning electron microscopy (SEM) and optical microscopy following mounting the samples in epoxy and polishing. Optical microscopy was able to discern the location of hydrocarbons in the polished cross-sections. Chemical compositions were measured using thermal gravimetric analysis (TGA), differential thermal analysis (DTA), gas chromatography-mass spectrometry (GC-MS), x-ray photoelectron spectroscopy (XPS), energy dispersive spectroscopy (EDS) and x-ray diffraction (XRD). Mass per unit area along the length of the coolers was also measured.

Lean NOx Trap Modeling for Vehicle Systems Simulations

A transient, one-dimensional lean NOx trap (LNT) model is described and implemented for vehicle systems simulations. The model accounts for conservation of chemical species and thermal energy, and includes the effects of O₂ storage and NOx storage (in the form of nitrites and nitrates). Nitrites and nitrates are formed by diffusion of NO and NO₂, respectively, into sorbent particles, and reaction rates are controlled by chemical kinetics and solid-phase diffusion. The model also accounts for thermal aging and sulfation by means of empirical correlations, which have been derived from laboratory experiments. Example simulation results using the Powertrain Systems Analysis Toolkit (PSAT) are presented.

A Preliminary Investigation into the Mitigation of Plug-in Hybrid Electric Vehicle Tailpipe Emissions Through Supervisory Control Methods

Plug-in hybrid electric vehicle (PHEV) technologies have the potential for considerable petroleum consumption reductions, possibly at the expense of increased tailpipe emissions due to multiple “cold” start events and improper use of the engine for PHEV specific operation. PHEVs operate predominantly as electric vehicles (EVs) with intermittent assist from the engine during high power demands. As a consequence, the engine can be subjected to multiple cold start events. These cold start events may have a significant impact on the tailpipe emissions due to degraded catalyst performance and starting the engine under less than ideal conditions. On current hybrid electric vehicles (HEVs), the first cold start of the engine dictates whether or not the vehicle will pass federal emissions tests. PHEV operation compounds this problem due to infrequent, multiple engine cold starts.
